Common Mistakes I Still See
When a client calls at 7:30 a.m. and says the loading dock gate is hanging by one hinge and their truck is due at 11, you don't get to experiment. You need a mobile kit that works the first time. This is the checklist I run through before every emergency weld repair call. It's based on roughly 120 rush jobs over the past four years, mostly for industrial plants, rental yards, and small contractors.
This isn't a list for a production fab shop. If you only work in a clean building with 3-phase power and all day to finish, you can skip half of it. But if you're the person who gets called when something breaks and someone's schedule is already blown, this is for you.

1. Power source: bring your own, or know what you're plugging into
The first thing I ask myself isn't 'which welder?' It's 'what power is actually there?' Job sites are a black box. I've shown up to a 'welded repair' and found the only outlet was on a lighting circuit that tripped when I so much as plugged in a grinder.
That's why most of my truck builds start with a Miller generator welder. It gives you welding power and auxiliary power for tools, lights, and even a small compressor in a pinch. The fuel tank is the only thing I worry about. If you already own a generator welder, make it a habit to check fuel before a call, not after. When I bought my current generator welder, I kept second-guessing the price for a month. Then it saved an $8,000 repair call on the first job, and I stopped thinking about it.
For light repairs, a 115v stick welder can be enough. Something like the Miller Maxstar series runs on standard household circuits if you keep the amperage in range. I keep one in the tool bag for quick tacks and small fences. But don't trick yourself into thinking 115V is a substitute for an engine drive on industrial repairs. It's not.
Why does this matter? Because the difference between a 20-minute repair and a wasted trip is usually power. Bring a generator, or bring a welder that can live with whatever outlet you find.
2. Machine settings and rod selection: know what you're welding
On an emergency call, you usually don't have time for a thorough metallurgy audit. You look at the break, pick a rod, set the amperage, and start welding. For carbon steel repair work, 6011 and 7018 cover about 80% of my jobs. 6011 gets through dirty, painted, or rusty steel without much fuss. 7018 is my pick for thicker structural repairs where you want a cleaner weld.
If you're running a 115v stick welder, keep rod sizes small. 3/32-inch 6013 or 7014 is a lot easier to run than a 1/8-inch 7018 on a circuit that can't deliver the amps. I learned that after watching a beginner burn up half a box of rods before someone told him to drop a size. The right rod isn't about what's in the truck; it's about what the machine can handle.
3. Protection: don't skip the jacket
I'll be straight with you: I used to wear a cotton t-shirt and a hoodie while stick welding. Then a spark landed between the sleeve and my glove while I was tacking a gate, and I spent two weeks with a burn that made every button-down shirt impossible. I still kick myself for not listening to old-timers who said 'stop welding in street clothes.'
A Miller welding jacket is my standard now, but not because Miller is the only good brand. It fits me well, the sleeves are long enough, and the fabric doesn't flake after a few washes. What matters is that it's flame-resistant and covers your arms and torso. Leather sleeves, an FR jacket, or a welding cape all work. Real talk: the most expensive welding machine is useless if you're on the ground because of a burn.
Don't forget gloves, a welding helmet with the right shade, and safety glasses under that helmet. If you're doing any grinding, throw on a face shield, too.
4. Your tool bag: sockets shouldn't be a scavenger hunt
You don't realize how much time you lose looking for a socket until you're on the clock and the client is watching. I used to dump sockets in the bottom of a duffel bag. What I mean is, I once spent ten minutes digging for a 13mm on a $400-an-hour emergency call. Ten minutes. The client didn't say anything, but they didn't have to.
Here's how to store sockets in a tool bag so you don't waste time:
- Use a socket rail or a dedicated socket organizer that fits inside the bag. Don't let them rattle around loose.
- Separate metric and SAE. Mixing them is how you end up rounding off a fastener at the worst moment.
- Keep common sizes on top: 10mm, 13mm, 1/2-inch, 9/16-inch, and 3/4-inch are the first ones I reach for.
- When a socket goes missing, replace it before the next call, not after. Missing sockets cost more than the socket itself.
The surprise wasn't that the grinder got used the most; it's that the socket organizer saved me more time than any welder upgrade. It sounds boring, but organization is a speed tool.
5. Grinder, saw, and other 'extra' tools
The grinder is not optional. I carry a 4.5-inch angle grinder with cutoff wheels, flap discs, and a few grinding wheels. It fixes bad cuts, cleans weld joints, and removes broken bolts. I also carry clamps—lots of clamps—because fitting steel without help is a lot easier when you can clamp pieces together first.
Every so often, I get a call that also needs demolition. That's when I think about a gas chainsaw. I get the temptation: shop deals on gas chainsaw pop up around spring and fall, and the price can be hard to ignore. But the same logic applies as with any tool: buy for the work you actually do, not for the deal. I almost bought a cheap saw because it was half off, then realized it would sit on the truck floor for months. When I finally needed one, I borrowed a contractor saw and got the job done. If you do enough site work, a mid-range saw from a brand with local service is a better buy than an off-brand discount special.
6. Fire safety: plan for the worst-case spark
Welding creates flying sparks. That's not a surprise, but it's the one thing I see people forget on rush jobs. They're in a hurry, so they skip the 30-second check for flammable material nearby.
According to OSHA's welding standard (29 CFR 1910.252), fire hazards in the welding area should be removed or shielded before work begins. I keep a 10-pound ABC extinguisher in the truck and a spray bottle of water for smoldering wood or cardboard. If I'm welding in a warehouse with pallets nearby, I move the pallets or stay there for a few minutes after the last weld.
The welding is done when the fire watch is done.
7. The 5-minute phone check before you leave
This one saves more time than any tool in the truck. Before I leave anything more than five minutes away, I call the contact and confirm:
- What exactly is broken? Send a photo if you can.
- What material is it? Steel, stainless, aluminum?
- Is the area accessible? Do I need a lift or a lockout?
- What power is available? 120V, 240V, generator, or nothing?
I wish I'd done this a long time ago. I once drove forty minutes to a 'big weld repair' that turned out to be a decorative aluminum bracket with a snapped bolt. No welding required. The client paid the trip fee, but I still looked like I hadn't asked the right questions. Now I ask. It takes five minutes and saves two hours.
Common Mistakes I Still See
The most common mistake isn't buying the wrong welder. It's underestimating how much time you waste when your truck isn't organized. A generator that runs out of fuel, a jacket left at the shop, sockets rolling around the floor—those are the things that turn a 30-minute repair into a half-day adventure.
Another mistake is buying tools based on 'deal of the week.' Shop deals on gas chainsaw listings can lure you into a purchase, but the total cost includes maintenance, parts, and the chance it won't start when you need it. Same with welding jackets: the cheapest option might not be the best value. A $35 FR jacket that cracks after three wears is more expensive than a $90 one that lasts two years.
This checklist has worked for me on a few dozen emergency calls, but I can only speak to carbon steel repair, mobile work, and the kinds of jobs I take. If you're doing thin aluminum TIG in a fab shop, your kit will look different. If you're doing production welding all day, you don't need to store sockets in a tool bag because your tools never leave the bench. That's fine. This list is for the situations where everything has to work on the first try.
